I made my own 4 into 4 in-cowl exhaust using Aircraft Spruce 1 /1/4" dia 321 stainless steel bends and 1/4" s/s flanges. I'm no welder.

I iteratively taped them up , got a friendly local TIG welder to tack some of the pieces, etc, etc until the whole thing was tacked and fitted. Then he completed all the welds. Beautiful job!

They fit perfectly too - if you know what I mean!! ;)

Bonding to aluminium is actually very difficult, mainly due to the fast (instant) forming oxide layer which occurs immeadiately after any surface roughening, hence use of self-etch primers before painting aluminium.  

Regardless, the bonding of the aluminium or titanium plates to the BID pads of the spar caps is of no structural relevance whatsoever. All the load in the spar / wing is designed to be transferred from the BID pads to the plates in double shear by the 8 sets of 8 AN525/509 1/4" screws.

There was a VariEze structural failure accident cited in the CP notes (CP50 page 4) where a builder was reported to have installed the spar side screws but left the wing side screws out, thus leaving only the epoxy/2024 bond to secure the wing. The epoxy-2024T3 bond held for a while but the wing eventually came off in flight!

I agree that alodining 2024-T3 largely eliminates corrosion issues and titanium seems a bit of overkill and may introduce other failure modes.

One piece spar carrythrough is one way I guess but would restrict transportation to the airport somewhat and off-airport recovery etc too when in service I would have thought.

POH says 202" but this is likely to be nose to rear of winglet.
Std length fuselage nose to aft face of prop without spinner is about 160".
My experience is that the VE tucks in very neatly into otherwise unusable space.

Ref substituting urethane foam with styrofoam - this needs a BIG qualification.

This may be okay providing there is no chance (ie not just unlikely due to (say) total reliance on a pinhole free  glass layer separating fuel / fumes from styro foam)  of any fuel contamination. Fuel will instantly dissolve the styrofoam leaving no structural/anti-buckling support for the glass.

Areas to be especially wary of poor /unsuitable substitutions for called out urethane are in the spar, fuselage undercarriage reinforcements  and tank area.

Styro foam for the fuselage sides / base will carve great but the minutest fuel leak will land you in big trouble.

PVC/divynicel are impervious to fuel so that foam is ok from a fuel compatibility perspective but harder to carve & shape .

No - due to the O-200 sump. You can make a custom ram air inlet that goes under the oil tank though!

I agree there is not a full span wing spar on the Vari Eze but don't lets get too hung up on that.

The higher loaded canards (GU and Roncz) do not have full span spars.
Neither Vari Eze or Long Ez have spars in their winglets even though the Long Ez's winglet is considerably longer.
The Vari Eze wing has 3 UNI and 1 BID plies on top and 2 UNI and 1 BID plies on the bottom  vs Long Ez 3UNI and 2 UNI respectively.

Structurally these a/c are very strong.

Don't bother with the Brock wheel - it is weak and breaks at the internal flange where far too much metal has been machined off.

Get one of these - excellent value includes bearings and a far superior design wheel. The inner tube valve doesn't get distorted either.

I never installed the lower skegs for safety reasons.
In the event of a forced landing in a soft field the risk of touching a wing tip and digging in was too much
I have a foam & kevlar protector on the underwing to protect the structural layups but to date have never touched down a wing tip during landing.

Personally speaking I'd say no - stick with a wood prop - maybe a Hertzler Silver Bullet? - mine performs like a VP , with no weight, complexity or other downsides. Rutan never supported then either - pushers & VP are not ideal.
Only my opinion though (and I admit I have never used or any experience with a WD prop).

We recently heard from a Cozy builder who had been chasing a minor but
annoying vibration in his aircraft for some time.  He finally traced it
to the fact that his wing attach bolts were slightly loose allowing his
wings to move a little in flight.  After he tightened the three 1/2"
bolts in each wing (the Cozy uses the Long-EZ wing and wing attach
system) the vibration went away.  He checked several Long-EZs in his
area and found a couple of them with the same problem.  We had not had
anything like this reported to us before and we checked the two Long-
EZs we have here at RAF, both were solid.

The way to check for this problem is to have someone put their hands on
the joint between the centersection spar and the wing to feel for
excess movement while you lift at the wing tip.  A small amount of
movement, less than 1/16" at the wing root leading edge, is normal.  If
excessive movement is detected, you must remove the wing bolt covers
and torque the bolts.  It is difficult to use a torque wrench in this
area.  We simply used two ratchet wrenches, each 6" long, and pulled
about as hard as we could.  It takes two people to do it right.

Since a person can pull with about 75lbs of force with one hand, we can
calculate the torque - 75x5=375in/lbs or 31ft/lbs.  Using this method,
we have never had one of these bolts work loose.  A 1/2-20 aircraft
bolt can handle 600in/lbs (50ft/lbs) of torque.  However, with the
glass plies in between the aluminum hard points, we would recommend no
more than 400in/lbs (33ft/lbs) of torque on these bolts.

I'd check the 3 wing mounting bolts each side (and particularly the starboard) are snug ( first wiggle the wing tip to see if there is any play). I'd also check the aileron max weight and mass balancing of the ailerons are according to the plans/CP notes.

When removed and are suspended on wires from their hinges, check whether they float nose down within Rutan's prescribed angle limits - ie at an angle which is between the top aileron surface being level and the bottom aileron surface being level.

If you have a digital tachometer, you can add 2% to the rated RPMs ie rated 2800rpm  rises to 2856 rpm rated due to tacho's better accuracy.

Also bear in mind a wood prop is lighter than a metal, on which these figures are presumabley based. That reduces flange loads but not internal forces.

These update the plans -  in some cases in very significant areas - like plans errors, flight safety mandatory items and  the fuel system which changed from Version 1 to a gravity system with no pump and a fuselage header tank for starting on the nose and in long descents on low fuel.

The handbook I referred to in an earlier post mentioned the fuselage tank & operation of it.
